I've set up this site to describe how I made my Vader costume. My suit has been a work in progress since 1978, and it is always undergoing modifications and upgrades.
My costume, shown below, is made mostly from ordinary houshold items and hard ware store finds.
Since I stand at a whopping 5'2", the Standard Don Post Studios mask works well with my proportions. I've scaled down all of the accessories to 75%. I'm literally a 3/4 scale version of my favorite Sith Lord!
In 2000, I got involved in the internet and discovered how many other people enjoy creating their own Vader costumes. I've provided links to some of my favorite sites and forums. Good luck in your quest to build a Darth Vader costume.

After getting copies of the same stupid virus within an hour last night, I've changed the email address in my mail contact link. (12.12.03) Some long overdue updates....
I've been doing some photowork over the last couple months, but so far I've neglected to actually do anything with the photos. Well, I finally got enough of a break to do write up some of those photos into actual pages. So far, I have a new gallery pages for the irish peasant dress I made for halloween, and a page of instructions for making a bodice pattern from a corset that fits.

I'm pretty happy about that, in spite of the current state of said life. ;) Faire has actually been over for a couple weeks long enough for me to start imposing some organization on the choas that is my apartment and attempt to get a few other things straightened out (Shhhh! Corded Petticoat
This is a corded petticoat, meant to be worn in place of a farthingale under middle class costumes. The base of the skirt is cheap cotton broadcloth, and it is stiffened with 3.8" cotton upholstery cord filling held in a channels created with 1" wide ribbon. There are two channels - the first goes once round the bottom, and the second is a single spiral that goes up the rest of the petticoat. This is based on a picture from the Milanese Tailor's Handbook which seems to show a spiral pattern of trim or possible benting on an underskirt. Results and Notes: The petticoat has help up without deforming for 3 months on my dress dummy, and has held it's shape under up to 4 moderate skirts. I've taken it to faire once now, and it is readily foldable and returns to it's shape when unfolded. It did not seem to have any problems holding out my skirts when I was moving, while being worn under one medium weight cotton blend petticoat and one wool (lined with muslin) kirtle. The only problem I encountered was that the top row of cording is a little smaller than I would like, and I can't easily swing my leg over a bench. Technically, I suppose I shouldn't be doing that anyway. ;) When I make another of these, I will not use plain cotton as the base of the petticoat. I will use something with more slip to it (at least polished cotton, possibly satin) so that it is easier to thread the cording through the channel.

Costuming for Science Fiction Conventions
In great measure because of , my significant other, I am now a Costumer. I've won two Best In Show awards at consecutive Balticons , and taken Best In Class (Journeyman) at the 2001 WorldCon . I can no longer claim to be a novice or a dilettante. Donna is a Master Costumer according to the rules of the International Costumers' Guild , and I benefit greatly from her vast knowledge about the craft. I'm now a Journeyman, and together she and I produce some wonderful things. However, it's probably fair to say that it was a foregone conclusion that I would eventually succumb to the hobby. Donna's insidious influence had kept me immersed, if not involved, in the culture, as she has been creating and competing costumes for a vey long time, and has also run the Masquerade at Arisia (a convention in the Boston area) for the past several years, even roping me into being her assistant once or twice. I have seen many wonderful costumes, and got to see in detail both how costumes go together, and how competitions (which are called Masquerades in an effort to confuse newcomers) work. So it might be said that I had a small advantage. For my very first costume, though, Donna and I had to be careful to rein in that advantage. When we work on a costume together, we have to compete it at the highest level either of us has achieved: Master in this case. For my first competition costume, I wanted to work as a Novice, and to prove myself on my own, so we were careful to make sure that Donna didn't lift a finger helping me (except to teach me the operation of the sewing machine). Kibitzing she did, and some of her advice I even took (though, much to her consternation, it was not the majority offered). Watching me flail with my own costume was enough to make her have to make one herself, so she wouldn't have to just sit and watch me butcher mine.

    Stir in a little time and money, and most of all, fun.
    Then of course you must serve it up to the adoring fans. So we've got the serving issue covered just come to Baycon and parade that perfect costume up and down our halls. We love to see who all comes out in costumes, what inspires you, where to find that particular object and share ideas about how it was done. Baycon will have people scanning the halls for exceptional costuming, so be seen often. You never know where we will be you might just get some acknowledgment for that perfect costume.
    A note for the tall costumer, since the remodel of the DoubleTree just before last year's convention there are sections of the hotel that have a 7 foot clearance and in one area in the upstairs mezzanine there is a 6 1/2 foot clearance. These areas are directly under chandeliers. The upstairs ballrooms have the same chandeliers but are blessed with higher ceiling so there should be no problem in the Masquerade , but again there is not as much clearance as there has been in the past. So if you have a tall object as part of your costume you may want to make sure you avoid showing it off under or near the chandeliers.

    keep it 'G' rated when walking around in the hotel (the No Costume is No Costume Rule). Inside the Masquerade Ball, you can go as far as a 'PG' rating, but make sure you have a cover-up for getting to and from the Ball.
    Do follow the Weapons Policy at all times. Remember, if you kill it, you eat it.

    This page presents items I have embroidered. The primary stitch I use to fill in large spaces is the laid stitch from the Bayeux Tapestry. I use a satin stitch to a lesser extent. For outlines I use chain stitch and stem stitch. All of the garments here are actually works-in-progress. They all have finished yokes and sleeve cuffs. However, I still intend to do lower embroidered hems for them.
    Grey Dalmatic It took over sixty hours to embroider the yoke of this garment. I do not know how long the cuffs took.
    Green Tunic Tan Tunic Embroidered Shoes These shoes feature a laid stitch upon a leather surface. To achieve this I invented my own technique. I simply made a hole with an awl, allowing me to insert a threaded needle through the leather. The primary stitch is the Bayeux Tapestry laid stitch. These shoes, accompanied by the grey dalmatic, were selected by HRM Aislinn as the Queen's Choice at the last Queen's Prize Tournament.
    Rondel with Cross This embroidery consists of a row of rondels; it is to be used as edging for a red wool mantle. It takes six hours to embroider one rondel; there are a total of [ ] rondels on the edging. Front Back
